Ford's Modular V8 family (4.6L, 5.4L 2-valve and 3-valve) powered F-150, Expedition, Mustang, and Crown Vic for two decades. Two notorious issues: 2-valve spark plug blow-out (1997-2008) and 3-valve broken spark plugs (2004-2008). Both got TSBs and goodwill repairs.
Mixed reliability. 2V models blow plugs out of the heads. 3V models break plugs in two during removal. Aftermarket Time-Sert and Calvan inserts are the standard fixes. Bottom ends are otherwise bulletproof.
Aluminum heads have only 4 threads holding the spark plug. They strip and the plug shoots out, blowing the coil with it. Time-Sert insert kit is the standard fix.
View P0301 Diagnosis →Two-piece plug design seizes in the head and breaks during removal, leaving the electrode shroud stuck in the cylinder. Calvan tool kit retrieves them; aftermarket one-piece plugs prevent recurrence.
View P0301 Diagnosis →Plastic timing chain guides and tensioners crack after 150K-200K. Causes a rattle on startup. Replace chains, guides, and tensioners as a set.
View P0014 Diagnosis →Variable cam timing phasers stick or rattle. Ford TSB covers updated phasers and VCT solenoids.
View P000A Diagnosis →Plastic intake manifold cracks at the coolant crossover. Ford issued an updated metal-reinforced manifold. Class-action settled in 2005.

2004-2008 3V (5.4L Triton in F-150, Expedition, Mustang GT) without Calvan tool / one-piece plug update.
2011+ Coyote 5.0L. Pre-1997 ("Romeo") 4.6L 2V with fewer threads issues. Or any 3V with Calvan retrieval and one-piece plugs already installed.
Plan on Time-Sert ($200-$400) at plug change time for 2V engines, and Calvan tool / one-piece plugs ($300-$600) for 3V. Phaser job at $1,500-$3,500 on 3V trucks past 150K.

The aluminum heads on 2-valve Modular V8s have only 4 threads holding the plug. Over time and heat cycles, they strip - then the plug shoots out under cylinder pressure. The Time-Sert thread repair kit is the permanent fix.
The 2004-2008 3V uses a two-piece spark plug design that carbons up and seizes in the head. During removal, the electrode shroud snaps off and stays behind. The Calvan extraction tool retrieves them.
2004-2010 F-150 5.4L, 2005-2014 Expedition 5.4L, 2005-2010 Mustang GT 4.6L 3V, and various Lincoln trucks.
Yes - apart from the spark plug issues, the bottom end is famously durable. Crown Vic Police Interceptors regularly hit 300K miles.
Multiple TSBs cover cam phaser noise on 2004-2010 3V engines. The fix is updated phasers, VCT solenoids, and an ECU reflash.
Listen for a hard tick or misfire that follows a recent plug change - or use a borescope before removing plugs. Soak in PB Blaster for days and back the plugs out gently.
